    Having a 460 Rancher with just a 24 inch bar that it came with, I would say stick with the 20 inch as that is about what it can pull without stalling constantly.

    Which is why I asked to check continuity between the cylinder and the case, I didn't read where that got done, just the coil frame and the case. I would hazard a guess that if the cylinder retaining bolts were gooped up with sealant it could be possible.

    Not to worry, this is how the process goes sometimes, by finding out over and over what is not the problem, until the problem can eventually be found upon. Keep your chin up, you will get there. :)

    @Stuart before reincarnation is implemented, take and check continuity between the coil frame and the crankcase and while you mentioned it, between the cylinder and the crankcase. Coil can't work with a bad ground for sure.

    Other than I would have set the coil air gap at .2mm with a Stihl tool for the job, I can't say that .25mm is a deal breaker, but stranger things have happened, might be worth a check. Can recall having a run of bad luck with Chinese made AM coils to where it just became not worth my time. Last...

    @Stuart Keep in mind when testing that the motor needs to be turned over "briskly" to generate a spark at all. Most modern saws this is around 850 RPM

    Try starting(checking for spark) the saw with the shorting(kill) wire disconnected from the coil at the coil. If you have spark then either the wire or the switch are defective, then disconnect at switch to find out which.

    Old McCulloch(10-10's and variants of) had nothing but clear silicone sealing the bottom clam to the upper block that I've noticed and even at 30 - 40 years old were still holding up. Maybe at least some of our worry is unwarranted quite possibly?

    Don't forget Kawabond! All of the "Bond" sealants are from a manufacturer in Japan, I'll let you guess where the Japanese engine makers go to to get some sealant made. Hint, second from right. All good stuff and if you use it right will do it's job as intended.

    Permatex Permashield is like hylomar blue and can be found in auto parts stores.

    You'll do absolutely fine using that product. I have went through numerous tubes of it over the years on countless saw cylinder bases, never a bad seal.
